EV battery costs could create a major long-term challenge for electric vehicle ownership, as expensive battery replacements may make some aging vehicles uneconomical to repair. Rupert Hellbacher, head of Bosch Mobility Aftermarket, recently warned that when an older commuter car develops a serious high-voltage fault, the cost of parts and labor can exceed the vehicle’s depreciated value.

High Battery Replacement Costs Raise Longevity Concerns

The financial challenge could undermine the broader sustainability goals associated with electrification. If older vehicles that remain otherwise capable become worthless because their battery packs are too expensive to replace, the market could begin treating complex vehicles more like oversized smartphones.

Bosch argues that long-term repair strategies need to evolve quickly to prevent consumers from being left with vehicles that are effectively disposable rather than transportation designed to remain useful for many years.

Complex EV Systems Can Increase Repair Times

In an interview with Automobilwoche, Hellbacher said the technical complexity of modern vehicles is a major contributor to rising repair bills. Even relatively minor fender benders can require extensive diagnostic procedures before a vehicle can safely return to the road.

Dense electrical architectures also require repeated sensor recalibrations and software resets. These procedures can keep advanced vehicles in the service bay for significantly longer periods than traditional gas-powered vehicles.

Used EV Buyers Face More Than Battery Risks

A growing number of off-lease electric vehicles are now reaching dealership lots, attracting drivers looking for more affordable options. However, used EV buyers often focus heavily on battery health while overlooking other potential mechanical and electrical expenses.

Real-world warranty data indicates that suspension failures, basic electrical problems and auxiliary sensor issues present a more immediate financial risk to second owners than complete power-pack failures.

Plug-In Hybrids Face Different Battery Challenges

The reliability picture changes for vehicles with dual-powertrain systems designed to reduce range anxiety. Plug-in hybrids use much smaller battery packs that can undergo demanding, high-frequency charging cycles every day.

That repeated cycling places additional strain on internal cell chemistry and can contribute to a higher number of battery-related service visits compared with standard electric cars.

Automakers Face Pressure to Improve Repairability

The auto industry faces a growing aftermarket challenge as electric vehicles become more widespread. For zero-emission vehicles to replace internal combustion engines on a mass scale, they need to be engineered and supported for long-term ownership.

Replacing an entire vehicle because of a localized module failure can turn a potentially limited repair into a major economic and environmental cost. Bosch’s concerns center on keeping vehicles in service rather than sending resource-intensive cars to the scrapyard prematurely.

Right-to-Repair Access Could Become More Important

One proposed solution is to give independent mechanics greater access to the tools needed to maintain electric vehicles. This includes accessible diagnostic software, standardized modular components and the ability to perform repairs at reasonable prices.

Until independent repair shops can replace individual battery cells without encountering proprietary digital restrictions, consumers may remain reluctant to keep their electric vehicles beyond the expiration of the factory warranty.
